So under what circumstances would I be covered for mechanical failure?
Warranty company can say that for anything, its worn out. Battery should last but its failed before, hence why I buy the warranty to protect myself above the 5 years.0 -

I think I may need to get an independent engineer to look into this.

I don't know quite what you think these batteries are made of, to be as immortal as you expect them to be.
They're just a whole shedload of perfectly standard 18650 LiIon cells connected together - similar packaging to an AA - just like a laptop battery.
They're assembled into cell modules, which are then assembled into the entire battery back.
Failure of individual cells is not only expected, it's common. Replacing the entire battery might be Lexus's only solution, but it certainly isn't the actual only one...
