Should be ok to use your existing USB as long as you put the file in the root directory, i.e. not inside a folder on the stick.
Just to be clear, you have an HD Ready TV and an HD Digibox but does your wife actually prefer/notice any difference if you go to the Digibox Programme guide and select BBC 1 rather than BBC 1 HD?604!0 -

I will play safe and re-use a small 750 mb usb I,ve got, just clear it .only got same old pics on.:beer:0 -
Yes, I bought 3 new tv,s all the same, 1 for son, 2 for OH, 1 in lounge, 1 in bedroom, she,s got both on, 1 HD, the other SD. She,s amazed at the difference at clarity of HD, on certain progs, scenery, flowers, detail, etc. I know it,s only 4 channels +, but for another £45 per box, she likes her tv,; me,; I like my books, but am getting distracted now, with these new TV,s.

My son, No2,, said his Smart Tv HD channels are under 100s, so if program is transmitted in HD, it doesn,t auto play it HD, without asking ? just the odd one or two ?0 -

The link you have to use is on the website at post #28 above. You have to download the file from there and use the USB stick method because. apparently, the latest firmware isn't available through the box's own OTA menu.
This is what you should see on the website for FAQ # 1:604!0 -

Go to the top of the web page and click on country "United Kingdom" iso Italy, reselect the 'Help' tab and you should see the page update to show the 2851 at FAQ # 1.604!0

Just presumedit was UK as it was in english.
It upgraded ok, all that changed was I can now use Top Up Card for pay view,by subscription. it accepts a card in slot, Can have pause by doing same and leaving 1Gb usb stick in , not bothering, coplicated enough.
The OH is having different thoughts, about another, so am I.
1;Because I am using only HDMI cable , as advised by manual, I get a dialogue box, pop up, once yesterday, saying, you have been idle some time, do you want to turn power off??
I was stumped for a while, pressed no, on digi RCU, nowt happened, then I realised, it was TV , no aerial signal,no rf loop or scart, as normal digibox. only via HDMI box, so turned box off and said no on TV rcu, that cleared it;
2;Tried again this morning, ok, then again later, it reverted back to TV, had to change to HDMI source again;
OK at present;
Gonna leave it a while and see how she copes.
Also,HD BBC1 @ 6pm, goes off,no news, have to go to SD 1, then back again at 7 pm.for hd bbc.
As the box is acting as a second booster, the pic from Sd to HD is negligible, it was so good yesterday, presumed it was HD, it wasn,t, until I went to 101>2>3>4, hd channels. The pics are so good on both now with digi, were good without it;;
Takes some getting used to.

If you are finding pic difference between HD and SD negligible you might as well save some money by sending the digibox back and using the built-in tuner in the TV.
As you have already discovered BBC1 HD does not show regional news programmes.
The booster aspect is irrelevant. With digital you cannot improve the picture quality by increasing signal strength. If the signal deteriorates, for either SD or HD, it will drop below the threshold for watchable full picture/sound to unwatchable picture/sound breakup (blocking, pixelation, freezinf, sparklies). Once the signal is enough to go above the threshold for full picture/sound (ie. watchable) it will never get any better and is limited by the quality of your TV's display (and SD upscaling).604!0
