So sorry for the delay in replying!

The problem didn'r rear its ugly head again so we thought it was a 'one off' until last night.

3.30am boiler starts clanking and sounds like its starting up despite the timer not set to come on till 7am!

Downstairs I trot, boiler throbbing away nicely but no heat (burners not lit) just sounding like the system is running. Switch the dial to continuous and the burners kick in. Switch it back to hot water only and it goes quiet, only to start again a second later. Switch it to timed, still humming away....I lift the front cover off the boiler and realise the noise is coming from the sealed white box on the 'floor' of the boiler - not the pump.
Feeling underneath the boiler the area under this white box feels pretty hot and the thing is still trundling away...

Switch it off at the mains again - can't be doing with this at 4am!

Called engineer out this morning - he's checked it all over and its behaving nicely - he says it could be the 'flue pump'? may have that wrong as hubby is at home and I'm relying on his memory too. he phoned Ferrolli who confirmed the fan will run quietly all the time but to be honest this sound exactly as though the boiler is firing up and starting...

Engineer left after chatting with hubby about us possibly changing the boiler in the summer, says its quite safe to leave in the meantime

So....I hope the blasted thing dont catch fire in the meantime....but I'm really thinking about a new boiler - need a 30kw. Any recommendations?? x

:)Summat not adding up there? and it sounds like your engineer is looking for work;)

From what you say that the timer was OFF nd the time the noise started I would say frost protection had kicked in possibly and that the pump was operating on a closed circuit, hence noisy?
Frost protection can be 2 stage, pump 1st then if it gets colder Boiler fires as 2nd stage?

Not familiar with the control circuitry of these but cant see it being the Flue FAN, not flue PUMP, making all the noise!

WAS the temperature outside near to freezing?
Did the boiler feel warm to the touch even though burner was OFF?

Sorry, yes Ive spoken directly to the engineer - I am at work see.

Its the flue fan that's kicking in and being noisy. Hubby got mixed up - I guessed he would...

The timer was on 'timed' when it kicked in - no reason why the frost protection should kick in as it was probably about 15 degrees in the kitchen.

He says its simply the fan thats designed to remove any gases and introduce fresh air to the pilot light.

He called Ferolli to confirm and said that he could fit a new fan for around £150

The white box on the floor of the boiler houses the pcb and its designed to drag heat away from the pcb - he says the fact that was warm is normal (it was QUITE warm though).

It was hubby that suggested we may be looking for a new boiler - to be fair he wasnt pushing a new boiler on us.

He's coming to survey the system soon to quote us for a new boiler - he says that a good boiler would cost us around 700 - 1000 plus he would charge around £200 for fitting.

TRV's will be around £7 each he said and we'll need those.

I'll update soon with the final costs after he's been to see x

Thinking about it now he said the fan was on the top of the boiler - the noise was definitely coming from the sealed white box that supposedly houses the PCB - jeeze I hope it DOESNT catch fire!!!!

He's calling us tonight to arrange the survey - I'll tell him then.
