Don't do it!
We did this last summer and the return was 2 of the worst journeys in our life.
The previous train from Salou had been cancelled (due to rain), and the platform was full of people waiting. The ticket hall had long queues at wach window, and the automatic machines would only take the exact amount.
We got out tickets just as the train arrived and jumped on board. Imagine a packed London tube at rush hour for 2 hours and that was our journey. Coming back from Barcelona, the last train leaves around 7pm, and made the train in look empty! We were staing on the platform when the train arrived in already full. With 2 smallish chilren we decided that it was too dangerous to get on board as they might get crushed. So we decided to leave and get a bus back which run much later in the evening. However, we could not turn around and got swept onto the train in the crush.
The less said about the rourney the better, but when it stopped at the first station, we though maybe some people will get off, but instead more got on. They threw their bags on top of the crown and they were surfed onto the luggage racks. Talking to others on board, it seems that this train out of Barcelona is always this full. When we got to Port Adventura, we got off and took the bus the last bit from there.
My advise would be to take the bus. They run quite often, The journey is a bit longer, but you should get a seat and you can pick when you want to come back.
Alternatively, get a bus to Tarragona, and take the train from there. There are more trains running from there, and the ones back run later into the evening.
On the plus side, Barcelona was great, and almost worh the train rides. One day was not enough and we indend to return to spend a bit longer.
If you are intending to take a hop on/off tourist bus tour, take some headphones with you as there are sockets at every seat for audio comentry in a selection of languages. We did not have any headphones, so missed the full experience.
Have fun.[size=-2] If this post was unhelpful, please tell me.

We got the train from Barcelona to Salou and back, and both journeys were fine - nothing like RightRev said. I think choosing to avoid peak times should help.0
