I've never found that to be a problem, i just use a bigger envelope.

Same here, I've twice used the online/printed version then used a bigger envelope and sellotaped their pre-paid reply envelope to it.

I agree with this. Do you have access to a printer? If so then the ESA50 form is available online to fill in but you'll need to save it and then print it. Any extra information can be added to extra sheets of paper and can be sent with the form. This will be a lot easier than having to write everything yourself. You can then make sure that everything that's on the form is correct.
