As for the heat shield it may be best to ask in a Citroen/Saxo forum if there's any around, try google. Any good exhaust fitter would have checked to see what was blowing and where before getting any tools out. Your experience highlights the incompetence of Kwikfit in my opinion, and strengthens my resolve to never use them. It's unfortunate that you're in this situation. I personally would be expecting them to refund the needlessly replaced part, i.e. if it had a guarantee from them, and it was replaced, then something was obviously wrong with it to necessitate it's replacement whether they have the old exhaust available to check or not. I would not back down on that one if you have the receipt.

As for damage to the heat shield, is it Kwikfit saying £200 to repair it? If so my advice is don't go there again. Maybe they saw you coming - wanted you back and intentionally damaged it (assuming it wasn't one of their spanner monkeys)?! AFAIK these heat shields are aluminium and should be difficult to damage?! My guess is the heat shield damage may be difficult to prove to be the fault of kwikfit. You may be able to get an independent inspection of some kind but they would have to state unequivocally the damage was definitely caused by kwikfit, and not something else and explain why they believe this is the case. Otherwise you'd have no chance in court. On this one I would maybe try complain to Kwikfit and their head office. If you go to the Kwikfit you went to and state the case to their manager and stay there a while until they do something about it it should either end in them threatening the police, or trying to resolve the issues. Unfortunately they may simply offer their monkeys putting the problems right and no money.

As for removing the heat shield it depends on how much heat is generated. You certainly would never want to touch the cat with your bare hands after running the engine. There is possibly a risk of cables melting if they are routed through the central bulk thingy and it gets too hot, certainly there'll be a wire there for the handbrake switch, which if it earths out just means the warning light on the dash won't come on with the handbrake on. If there are more critical wires there then that's where problems may well ocurr.
