Toyota 2007 Auris - Engine "stutterring"
Hi Guys.
I was wondering if anyone has any thoughts/suggestions on what could be going on with my Toyota Auris?
I have a Diesel Toyota Auris 2007, with a 2 Litre Engine. The car was MOT'd and serviced in April 2018 - a few days before the service the car would not start on the first try and made a "ticking" noise, however started on the 2nd try - so just thought dodgy/dieing battery (10+years old!). Car had its service - all good.
However, the next day the car wouldn't start - battery was replaced but still wouldn't start - it turned out it was the start motor, which was replaced mid April 2018. The car worked fine and was starting the best it has ever done - however I noticed that there would be a high pitched "whine" noise when the car got above 2000 RPM, which was not there before the Starter Motor was replaced.
Fast forward 2 weeks into May 2018 - the "check engine" warning light comes on. I take it to my garage - the diagnostic shows an EGR Valve fault - mechanic recommends replacing it, which I agree to. Car is driven sporadically over the next week until the new valve can be installed - gradually over that week, its begun to billow clouds of black smoke, particularly the higher the revs get.
Yesterday I just had the EGR valve replaced - the mechanic says it was completely blocked up with carbon. However the check engine warning light is still on, with the computer system saying it is the EGR Valve - which has been replaced.
Yesterday the mechanic has taken it out 5 times, each time having reset the computer/warning - each time the warning light has come back on, each time indicating the EGR valve. Mechanic has checked for blockages as best as he could - but hasn't been able to figure out the problem.
Last night/Today: the car seems to idle fine at around 800RPM.
Between 800-1200 RPM, for the first 5minutes or so of use, the car "stutters", with it "jerking" back and forth when you accelerate - as if the engine is about to die. The RPM appear to spike up and down by several hundred RPM whilst stuttering. The stuttering gradually eases the longer you use the car (but returns when the car is not used for several hours).
The car also appears to lack power between 800-1200RPM, with the revs only slowly increasing when you try to accelerate, before suddenly surging.
1200-2200 RPM: Barely any response when you accelerate i.e travelling at 50mphs in 5th gear (it used to easily accelerate), with the car only gradually accelerating as the RPM climbs slowly. As the RPM approaches 2200 RPM, the exhaust starts to billow grey/black smoke before clearing after a few seconds. The higher the revs get, the more responsive the car becomes.
2200 RPM-2500 RPM: Performance appears to fluctuate, with the car at times behaving "normally" when you go to accelerate, whilst at other times when you go to accelerate appearing to slightly lack power.
2500 RPM+: Massive performance increase vs. what it is operating at with the lower revs - car accelerates and drives well/like normal.

The car is scheduled to return back to the mechanic on Thursday 17th May, where he's going to get some specialist diagnostic expert in to have a look at it/figure out what the problem is.
My issue is over the course of the last 2months - I ve forked out £100ish on a MOT & Service, a further £260 on getting a new starter motor fitted and now a further £246 on a EGR Valve. My insurance & tax are due next month and I have a wedding to pay for in August....
Basically, finances are rather tight so if anyone has had any problems similar to the above/ has a suggestion on what the continued issue could be, which could allow me to suggest it to my mechanic to potentially narrow down the problem, that would be greatly appreciated.

You don't need to suggest anything to him. Its his job to diagnose the issue.
You suggesting things to him will just hinder his job and may cost you more.

If the EGR is blocked what about the EGR pipework / EGR cooler and the inlet manifold etc, was this cleaned?We may not win by protesting, but if we don’t protest we will lose.
