im happy to share what I did for a large number of t shirts. That was to buy those mailers I mentioned popped in t shirt sealed it then got a needle and popped a tiny pin hole in the packaging and squeezed out the air that way. Ive never had them surcharged or go puffed up but do understand what your saying.

Send them in card mailers instead of jiffy bags or plastic mailers, so they stay flat.

you will need a maxi pip box for this i use these all the time and are the exact maxium size you can get away with for large letter the savings you can have against a packet price is over 50% thus you still save money even after the purchase price of the box
hope this helps

The advantage of using a pip box to post your items your item is guaranteed to fit in the large letter slot in the post office your item will not move like in jiffy bags etc This is based on royal mail new prices 2012 the savings on 2011 prices were much higher Save money on postage buy using a maxi pip box 347x246x21mm cost price each around 33p to 35p each depending on Qty ordered or you could save more by using an A4 pip box 320mm x 230mm x 21mm these are around 27p to 29p each depending on Qty ordered you can also save even more for smaller items buy cutting these boxes in half you will need to take away the box price from your savings but bear in mind you have no other packing cost as you close the lid write on the box and post hope this helps someone
