I had a spare 160gb hard drive and fitted it into a external drive caddy, after formatting it it has gone down to 74.5gb capacity, has anyone and ideas what is wrong?, I have scanned the drive for errors and nothing has show up.

If what Mr Mayhem suggests shows that you have about 149 GB in your single partition, then run TreeSize Free to show what's actually taking the space.
You might also want to think about running CHKDSK x: /F0 -
Thanks everyone for the advice, but the drive now appears to have failed, the disparity in file size was probably a warning sign.0
