    make sure you only format to FAT on the new partition and not across the whole drive.

    Ok hit another problem, went on to format the new partition and it doesnt offer fat32 as a file system, does this mean that i cant format it?

    ok ill change the size of my partition and see if that makes a difference.

    Extending a partition (so i merge the 2 current partitions into the original 1), will this put my files on the HDD at risk of deletion/corruption?

    It may well do and dont forget that your restoration partition may become corrupt and if you ever need to reinstall Vista then you wont be able to, If I were you I would put everything back to how it was and buy a second Hard Drive and either have it as an internal slave drive or take the very simple route and buy a caddy.

    You put the new HDD inside the caddy and this allows you to connect via USB
