Request/demand that the sofa be returned to the manufacturer for repair. As it's new they should still have material to match the existing will presumably do work to the same standard as the original.

Thanks for al the replies folks
The developer has been and requested we send them a copy of the invoice & total of what we paid. They will then get in touch with the manufacturer to request a new chaise base section if thats an option (As it bolts together) or falling that a whole new sofa.
I imagine the manufacturer will see the fairly large developer coming & say only a whole sofa can be purchased.
